Great job and great production.  I think I remember catching that one on reruns back when we had just three channels as a kid.

Those kinds of props are great for High Impact Polystyrene.  It's what model builders and movie guys use to make custom props.  I've picked it up on Amazon reasonably priced.

I had considered HIPS for the build (as quisp did originally), but I got a good deal on that acrylic

Been considering a Star Trek-inspired prop build. What do you think would be good?

I'd still go with HIPS.  If it just needs to stand on its own weight, you use 3mm to cut out internal webbing for structure.  If you need more support, you can use wood underneath and then laminate with 1mm HIPS to give it a smooth finish.

I haven't used the Autodesk Sheetmetal feature yet, but I think that could be used to make 2D cutout templates.

It's all in what you're used to working with, I suppose. This is 1/4" stuff and it's super strong while still being very lightweight!

The ability to "scan for life forms".

Now...how on earth do we do that?!?

It all depends upon what you consider a life form and then you have to understand its environment and parameters.

Remote sensing can do some of this, but if you want specifics, you need ground truth.

A PIR detector would give it some limited capability - after all you aren't taking this gadget to another planet for real
