Shop Tips -  Intrusive Meter Probe

I frequently work on circuit boards from Dental Equipment. Since these circuit boards are often used in wet or humid environments the manufacturers like to coat the boards in a thick layer of epoxy or other hard sealant. Probing these boards has always been a challenge as my meter probes would not penetrate the epoxy and I would get false readings on the components under test. The usual method for working with boards like this is to use probe tips that are very sharp and to push hard until a reading is registering on the meter. The sharper the tip the faster they dull and break and it is a nuisance to have to be constantly sharpening. In addition once you have sharpened and the nice nickel coating is gone the underlying brass is way to soft to hold a point. The final frustration with these very sharp tips is that it is easy to get stuck by them.

 

Tonight I assembled some parts and made some tips that solve the problem of penetrating the epoxy, are not dangerously sharp, are very durable, and are easily replaceable. To do this I am going to adapt another piece of Dental technology, the drill or bur that is used to cut tooth material. One particular bur numbered 557 is a good fit for my needs:

The 557 bur is about 1.5 mm in diameter and a little less than 2 cm long. The tip of the bur that usually cuts the tooth material is made of tungsten carbide and has flutes along its sides and has a sharp star pattern on the tip itself. My plan is to make a chuck for the dental burs and mount the chuck on a meter probe handle. I will have wires coming from the chucks back to pin jacks which will accept the tips of my normal meter probes. Now when I need to probe a board covered in epoxy I will attach the new probes to the meter probes and use the dental burs as the tips. Here is how the fabrication came together. Please excuse my poor machining which is 50% having very cheap tools and 50% having a poor machinist. Here is a picture of the assembled probe tip:

I have taken a piece of solid brass rod and threaded it so that it will screw into my probe handle. I next drilled a 1.5 mm hole down the center to accommodate the bur. Finally I cross drilled and tapped a hole for a set screw to retain the bur. Here are all the parts for the probe extensions before and after assembly;

Placing the bur on the epoxy above the pad or component that I want to probe and with light pressure and a slight twist the sharp points of the bur cut down to the metal and a dependable reading is obtained on the meter. These burs are very common and probably can be purchased from any dentist. You will find that even used burs will work well as the dentist uses the flutes on the sides to cut and we are mainly interested in the star flutes on the tip. The bur shaft is made of steel and the tips are tungsten carbide. This material has a higher resistance than the usual metal used for probe tips. My probe extensions and tips added about 0.1 ohm of series resistance which I can mentally add into my readings. It of course doesn't impact the voltage readings.

    It has been almost a year since I first blogged about what I was then calling the "Intrusive Meter Probe". As is the case with most ideas it has continued to evolve since I first started working on it. While my first search was for a tip that could easily penetrate the coating on circuit boards the secondary property of not slipping from where it is probed has turned out to be a much more important feature. Over the last year I have made a few successful prototypes and many unsuccessful ones. The latest prototype which is billed as a "Non Slip Meter Probe Adapter" is a 5 cm adapter with a 2 mm pin jack on one end and a friction grip chuck for the actual tungsten carbide tip at the other end. Here is a picture of the Adapters:

    I envisioned that they would be placed on the ends of existing standard meter probes like this:

    As you can see from shabaz  's post above he has already found another way to use them by putting a 2 mm pin on a wire directly into the adapter.

     

    We have also been experimenting with a variety of sizes for the actual point of the tip. The tip itself is an array of 6 carbide blades at the top a of an inverted come. The cone shape gives the six blades a slightly outward orientation. This allows them to grapple into vertical and slanted surfaces that a standard tip would slip off of. The points are available in 4 diameters that range from 0.6 mm to 1.2 mm. The 1.2 mm size is the best at holding position but I found that its size was a problem in tight circumstances. The 0.6 mm is the easiest to get into small places but its size is approaching the size of a single sharp point and it displays many of the drawbacks of a single sharp point. The 0.8 mm tips have turned out to be the best compromise and it is the size that all of my current prototypes are being sent with. One objection that was put forth was that the tips would damage the traces or solder pads that they probe. I have not found this to be the case. In fact the ease of making and keeping initial contact does less damage than a regular probe tip. This is because the Non-Slip tips require very little pressure to keep them in place and a single touch with one or two of the six points is all that touches the lead or pad of the component that is being probed. Standard tips on the other hand slip and have to be place with pressure several times before a good seating position is obtained. Here is an enlargement of the point on the probe tip:

    I find these tips relaxing to use as I no longer struggle to find a position and pressure that keeps the probe from slipping. Aside from the fact that they do not slip the other surprise is that they do not need the pressure that is usually required to make a good connection. The non-slip ability makes it possible to transfer the two probes to one hand leaving the other hand free to turn adjustments or take notes. The non slip quality also lets me probe live circuits with more confidence. Have you ever had a probe tip slide off the intended IC lead and short out to a lead you did not intend to touch? Though I am sure that they will not cover all the possible needs when probing circuits, I have been able to probe adjacent leads on a 48 lead uP IC. However if you have lead spacing of less than 0.8 mm it might be necessary to go back to a needle probe.

    Hi Shabaz,

    Thanks for posting a picture of the latest version of the tip adapter prototype. I had not thought to put wires with pin plugs directly into the adapters. It makes for a short precisely positionable probe. I will have to try that myself. I had not thought to upgrade this original post on the non-slip tips. Thank you for pulling it to the top of the pile again. I have made up a few sets of these and they are listed on Ebay under "non-slip probe tips". I will not post a link as I have not received permission from e14 to do this. Tonight I will post some pictures and up grade this stream.

    This is absolutely a great solution. I have no dental drills but a lot of used but already decent CNC tools. I think this maybe a solution for a lot of cases, including difficult to reach points where the standard probe diameter is too big. Good idea! Thank you for sharing these details.

    They are very cool! I nearly always have them in use these days, they are now the default probes for me. And the fact they are custom and carefully hand-made is really great.
